This briefing covers the manufacturing stages of our foil balloon line, from film handling to the final inspection. The standards we hold for this line are EN71 (SGS report SHTY130500007975-01), RoHS (EU) 2015/863 (SGS report SHAHG2207652301), and PEBA membership. We do not hold ISO 9001, ISO 14001, ASTM F963, EN 13432, ASTM D6400, BPI, REACH, US CPSIA, California Prop 65, or US CONEG documentation. Production parameters, defect rate, monthly capacity, MOQ, lead time, and tooling cost are confirmed at quotation stage against a specific program.

This briefing covers the manufacturing stages of a foil balloon, from incoming film inspection through metallization, printing, seam welding, valve insertion, and the final inspection. At Kunshan Fair Craft Products Co., Ltd. (FAIR), we run these stages in a single facility. A procurement team can use this briefing to compare the process controls a supplier applies at each stage. The production parameters referenced in this briefing are confirmed at quotation stage against a specific program.
1. Film Inspection and Metallization
The process starts with an incoming inspection of the multi-layer polymer film. The film arrives on rolls of a defined width and length. The inspection covers three checks: a thickness measurement across the web, a visual check for surface defects such as scratches and gel spots, and a coefficient of friction test to confirm the film feeds consistently on the printing line. The thickness tolerance, roll width, and rejection criteria for a given film grade are confirmed at quotation stage.
The film then goes through a vacuum metallization step. The metallization chamber is pumped down to a low pressure, and aluminum is vaporized and deposited onto the film as a thin layer. That layer is what gives the film its reflective finish and its helium barrier. The chamber pressure, web speed, and aluminum layer thickness for a given film grade are confirmed at quotation stage. After metallization, the film passes through a plasma treatment zone, which raises the surface energy and improves the adhesion of the later coating layers.
Vacuum deposition
The metallization chamber is evacuated to a low pressure. Aluminum wire is fed into a heated evaporation source and vaporizes. The vapor condenses on the chilled film web as a thin barrier layer.
Barrier function
The aluminum layer is dense enough to block helium migration through the film. Without that layer, a foil balloon does not hold helium for a commercial display window. The layer thickness and the retention window for a given SKU are confirmed at quotation stage.
The polymer film formulation is compatible with our compostable line. For a comparison of the two film systems, see our compostable vs latex comparison.
2. Rotogravure Printing and Coating
The printed decoration is applied by rotogravure printing. A rotogravure cylinder carries the artwork as an array of small recessed cells engraved into the cylinder surface. The cylinder rotates through an ink bath, the cells fill with ink, and a doctor blade removes the excess. The ink transfers from the cells to the film web at the nip point. Deeper cells hold more ink and print darker tones; shallower cells hold less ink and print lighter tones. The cylinder circumference, web width, and cell geometry for a given design are confirmed at quotation stage.
A multi-color design passes through several printing stations in sequence. Color-to-color registration is held by an active photoelectric servo system. The line speed, the number of stations, and the registration tolerance for a given design are confirmed at quotation stage.
The ink system for a given design is confirmed at quotation stage. We use a water-based pigment system. A transparent overprint varnish is applied over the final color to reduce ink flaking when the film stretches during inflation. The varnish is matched to the film substrate so the print layers and the film behave as one system under pressure. The varnish chemistry and coat weight for a given design are confirmed at quotation stage. For the chemical restriction report we hold for the tested sample, see our RoHS coverage page.
3. Seam Welding and Valve Insertion
The printed web is converted into individual balloon blanks in the forming and seaming department. A rotary slitter cuts the web to the width for the balloon. A cut mechanism then cuts the web to length, registered against the printed artwork. The cut length tolerance and the slit width for a given design are confirmed at quotation stage.
Each balloon blank then passes through a valve insertion station, where a one-way polyethylene valve is placed into the balloon neck, and a heat-sealing station, where the perimeter seam is welded. The seam uses a controlled die geometry. The sealing pressure and temperature melt the LLDPE sealant layer and bond the two film faces. The seam width, the weld temperature, and the dwell time for a given design are confirmed at quotation stage.
| Weld Parameter | A Narrow Seam | Our Production Line |
|---|---|---|
| Seam width | Narrower seam; specification varies by supplier | Controlled die geometry; width confirmed at quotation stage |
| Pull strength | Lower pull strength at the seam | Pull-force specification for a given order; confirmed at quotation stage |
| Thermal behavior | Higher sensitivity to burst under heat | Weld specification for a given order; confirmed at quotation stage |
The seam engineering on this line is covered by the safety reports we hold for the tested sample. For detail, see our EN71 coverage page.
4. Inline Inspection and Batch Release
The final inspection runs on the line. A laser scanner checks the metallized film for pinholes, which are local gaps in the aluminum layer. When the scanner detects a defect, it triggers a marking nozzle that places an ink mark on the defective section, and a downstream ejector diverts the marked unit into a reject bin. The scanner resolution and the defect threshold for a given product are confirmed at quotation stage.
Samples from each finished batch are held under pressure for a controlled inspection window before packing. Units that show a pressure drop are isolated. The inspection window and pass criteria for a given order are confirmed at quotation stage against the buyer's QC profile. The SPC records from the line are the documentation we provide for a customs or retail audit. For shipping and customs background, see our shipping and storage FAQ.
